I am looking to make my own custom sump for my 54g corner tank. I dont have much space so I was thinking of putting the refugium on top of the rest of the sump. I was thinking of doing my own thing in acrylic but cost wise I think I will just go out and get 2 10g tanks.
The upper tank would be just the refugium and would sit cross ways on the lower tank. In the lower tank would be an area for a future skimmer followed by a bubble trap and underneath the upper tank would be the return pump.
 
So on to the questions. Is 20g enough of a sump for a 54g tank? As per Marc I would split the incoming water and route about 25% through the fuge. Is it possible to drill these cheap tanks for a bulkhead/drain? Microbubbles should be ok in the fuge as long as it doesnt end up in the tank right?
 
Im sure there will be more later but lets start here for now.

I would be very careful drilling a 10 gallon. The glass is very thin and any pushing on the pipe entering the bulkhead will easily crack the glass.

Is it possible to replace one end of the 10g tank with acrylic? maybe glue it in then break out the glass?

Glue doesn't really work on plastic. It would be best to build a small sump out of plastic or at least use a plastic container for the top section.

i have a 54 corner and i am using a wet dry filter system and it fits under the stand oh with over flow and auto matic water pump system everything is hidden but the overflow

Let me know if you decide to build a sump on your own! I can possibly help out as I have built my own sump before. They aren't tough hard just time consuming.

You can do it, but make sure the sump section runs shallow so it won't overflow.  Here's the premise:

Drilling 10g tanks is ugly. I think you would end up losing more in sanity (and potentially broken 10g glass tanks) than if you went with acrylic.

Do you have the pie-shaped stand? If so, I would DIY a sump that mirrored the shape of the stand. Whatever you do, make sure that you know exactly how much water will drain in the event of a power outage or if you lose the siphon in the overflow boxes, and mark the maximum water level on your sump. Cramped sumps are so much harder to fine-tune!

That diagram is great.  I wouldn't have thought to siphon off part of the pup water back to the 'fuge instead of taking water straight from the tank.  The paradigms we live in!
